I have seen a lot references to making your own air filter assembly, but haven’t found any good threads with useful details. They don’t make a replacement element that fits my air box so need to do it. Can I get some good examples, and if useful make it a sticky?

Really aint much to it.

You remove the old stuff.

Put a rubber coupler on the carb neck. I've seen some guys buy one at the hardware store and some use a piece of radiator hose. (I started off with rad hose but once I knew what I wanted ordered a silicone piece)

6 inch section of 1 1/2 inch pipe, can be as simple as PVC or you can go all out and get stainless. That slips in the rubber connector. (got SS on mine because I happened to have a piece laying around)

Put your filter on the end. (I'm running a unifilter, you need one that will fit the pipe diameter you have)

The old vacuum line that ran to the air box I see most guys just run a longer hose and shove it between the outer and inner foam on the filter. (I threaded a nipple in the pipe on mine and have an oil catch can)

Tune and rejet the carb. Suggest just paying the $6 or so on ebay for the 10 piece jet kit. Once you get it dialed in as long as you don't change elevations all the time it's set but nice to have them all for tuning vs ordering one at a time and waiting.

If you want stainless a good option is a standard sink down spout you can get it at any hardware store and they come in different lengths.

Just got all the stuff for mine at my local hardware store
1 1/2 inch sink drain pipe 8 inch stainless $10 (you will have to cut it to get rid of the lip on the pipe but it can be done with a hack saw easy)
1 1/4 to 1 1/2 rubber coupler with hose clamps $5
Uni Filter with 1 1/2 opening ran me $20

Will eventually switch to a silicone coupler as NEO mentioned (Better quality)

Where did you find a 10 piece jet kit for that price best I could find was a 5 piece set from china.

It was $6 but only came with 5 jets and a 30 day wait

got the 115 through 135 main jet only kit.
Would be nice to have spares and a few sizes I don't have.
plus all the pilot jets of which I have none but the ones in my carbs.

I'm a carb nut from back in my drag racing days and truthfully even playing with the pilot jets a few up and down didn't see any gain or diminish in performance. I'm sure if I had Travis's gy6 dyno and time to fine tune their might be something but with just the butt dyno nothing I can see. I just like the idea of having it if I need it.

The mains I do check my tune often and have had to change as it warms and cools (buggy gets hard to start is a good key). I also knew I was gonna pretty crazy with the mods on a 150 to a blueprinted 180 so I got the whole kit. Nothing else I think everybody needs at least 2 over and 2 under of the jet size they use most often. Of course that means you need to know what size you need to start with.

If nothing else get a good set of the main jets.

I had the option of an 8 inch or 12 inch drain pipe in 1 1/2 inch Inside diameter I chose the 12 inch cause if I want it shorter I can cut it. ( From what I have seen at least 8 inches is what is recommended) I went stainless because I think it looks cooler and no rust to worry about.
I ended up going with a 1 1/4 inch rubber coupler same size on both sides because the sink drain wall thickness is thinner and wouldn't fit a 1 1/2 coupler snuggly.
The Uni filter fit right to it and both clamp down nice and tight.

Then it is just attached to the carb.

It will have to be supported but every kart is different so that will have to be a decision made by the kart owner for what works best for them.
